Roadside Tubeless Repair: What to Carry, In What Order

The tyre goes soft on a climb and you know immediately it's not a slow pressure drop, it's an actual puncture. Tubeless is supposed to handle this on its own, and most of the time it does, but not always. When sealant doesn't close the hole, the next few minutes go a lot better if you already know the order of operations instead of working it out on the shoulder of the road.

Most riders carry a plug kit, a boot, and a spare tube, but reach for them in the wrong order or skip a step that would have saved the ride. The fix depends on how big the hole is and where it sits, and each option has a different time cost and success rate. Working through them in sequence, cheapest and fastest first, gets you rolling again with the least fuss.

There's also a pressure rule that catches people out the moment they fit a tube into a tubeless tyre on a hookless rim. It doesn't go away just because you've abandoned the tubeless seal.

The Order That Works: Seal, Plug, Boot, Tube

Start with the option that costs the least time and escalates only when the previous step fails. Small holes and cuts up to a couple of millimetres often seal on their own if you give the sealant a chance to work. Holes too big to seal get plugged. Sidewall cuts or gashes too large for a plug get booted. And if none of that holds air, fit a tube as the fallback that gets you home regardless of what caused the failure.

Trying to skip straight to a tube every time works, but it's slower than it needs to be and it means carrying and using consumables (tube, CO2) you didn't need to. Trying to plug something too big to hold, on the other hand, wastes plugs and time you won't get back.

Step 1: Let Sealant Do Its Job First

If you hear or see sealant spraying from a fresh puncture, stop, rotate the wheel so the hole sits at the bottom (6 o'clock), and spin the wheel by hand for 20-30 seconds. Sealant is thrown outward by rotation and pools most effectively at the lowest point, which is where it needs to be to find and close a small hole.

Small holes from thorns or road debris, typically under 2-3 mm, often seal within a minute of spinning and topping up air. Check pressure with a gauge if you carry one; sealant-sealed holes usually hold at a slightly lower pressure than before, which is fine to ride home on and can be corrected later.

If the tyre is still losing air audibly after a minute of spinning, move to plugging. Don't keep spinning indefinitely; a hole that hasn't sealed in a minute usually isn't going to.

Step 2: Plugging a Puncture Too Big to Seal

A tubeless plug kit forces a sticky rubber strip into the hole from the outside, using a barbed insertion tool, without needing to remove the tyre from the rim. Push the puncture in the tyre slightly with the reamer tool first to clean out the hole, thread a plug into the insertion tool, and push it through the puncture until roughly half the plug's length is still outside the tyre. Pull the tool straight out, leaving the plug wedged in place, then trim the excess with scissors or a knife once the tyre has re-sealed and held air for a minute.

Plugs work well for punctures from 2 mm up to roughly 5-6 mm, depending on the specific kit and tyre casing. Larger holes, or holes near the sidewall where the casing flexes more, are harder for a plug to hold long-term and are a better candidate for a boot.

Step 3: Booting a Sidewall Cut or Larger Gash

A boot is an internal patch, usually a purpose-made tyre boot, a section of an old tyre sidewall, or in a genuine emergency a folded energy bar wrapper or banknote, placed between the tube (or the inside of the tyre casing) and the hole to stop it from bulging or blowing out under pressure. Booting almost always means you're also fitting a tube, since a boot alone doesn't hold air, it just stops the casing from failing further.

Position the boot centred over the cut with enough overlap on all sides, at least 10-15 mm past the edge of the damage, then fit the tube on top of it and inflate gradually, checking that the boot hasn't shifted as pressure builds.

Step 4: Fitting a Tube, and the Hookless Pressure Rule

If sealing, plugging, and booting have all failed, or the damage is too large for any of them, break the bead, remove the valve core or the tubeless valve entirely, and fit a standard inner tube as you would on any clincher setup. This is the reliable fallback, since it doesn't depend on sealant, casing shape, or hole size.

Here's the part that catches riders out. If your rim is a hookless design, which most modern wide-internal carbon rims are (Yoeleo's SAT NxT SL2 wheelsets are one example of a hookless-compatible tubeless rim), the maximum pressure limit set by ETRTO doesn't change just because you've fitted a tube. The hookless pressure ceiling is a structural limit on the rim and tyre bead interface, not a tubeless-only rule, and current ETRTO guidance caps it at 72.5 psi (5 bar). Overinflating a hookless rim-and-tyre combination, tubed or not, risks the tyre bead unseating from the hook-free rim wall.

Check your rim's printed max pressure before you inflate a spare tube setup, and carry a compact pressure gauge if you run narrower tyres that would otherwise tempt you toward higher pressure to compensate for a heavier tube.

Worked example: 3 mm sidewall cut at km 60 of a 100 km ride

A rider on hookless carbon wheels, tyres set up tubeless at 65 psi (4.5 bar), picks up a sharp stone that cuts the sidewall near the tread edge, roughly 3 mm long.

Minute 0-1: sealant sprays briefly, the rider spins the wheel with the cut at 6 o'clock, but it doesn't close, since sidewall cuts flex too much for sealant to hold on its own.

Minute 1-4: a plug is attempted, but the sidewall location means the plug won't seat reliably as the casing flexes under load. The rider decides to boot it instead rather than risk a repeat failure a few kilometres later.

Minute 4-10: the tyre is broken from the bead on one side only, a purpose-made tyre boot is placed over the cut with roughly 12 mm of overlap, a spare tube is fitted, and the tyre is reseated.

Minute 10-12: inflated to 65 psi with a mini pump, checked against the rim's printed hookless maximum of 72.5 psi (5 bar) to confirm the working pressure stays well under the limit, and the ride continues.

What to Actually Carry

A minimal kit that covers all four steps without excess weight: a plug kit with 4-6 plugs and the insertion tool, a small purpose-made tyre boot or two, a spare tube sized for your tyre, two CO2 cartridges or a mini pump, tyre levers, and a small pressure gauge if your pump doesn't have one built in. Sealant top-up isn't essential for a single ride but is worth carrying on longer or multi-day trips where you might reseal the same puncture more than once.

After the Ride: Redo It Properly

A roadside plug or boot gets you home, but it's a temporary fix. Once you're back, check sealant level and top up if the plug displaced a significant amount, inspect the plug or boot from the inside once the tyre is off, and consider replacing a tyre that's taken a sidewall cut rather than continuing to boot the same spot. A boot that held for one ride home isn't a guarantee it'll hold for the next hundred kilometres.
